Nos. 5,280,096 and 5,093,064, both to Brown et al., describe composite materials formed of fibers having a composition that is thermoplastic and a thermosetting resin. Brown et al. describe forming the fiber bundle by placing a bundle of fibers in a mold and applying heat and pressure to the bundle to bond the fibers together. After removal from the mold, the bundle may be further bonded together by using a binder.
U.S. Pat. No. 5,393,806 to Monk et al., describes a flame-resistant polyurethane material that includes carbon fiber. The carbon fibers, which are flexible, are separated by a plurality of semi-rigid polymer filaments. The polymer filaments are located between the carbon fibers and are preferably formed of a thermoplastic polyurethane. The patent further discloses that the filaments are bonded with a hot melt adhesive, which may be a thermoplastic elastomer or a thermoplastic material.
The use of carbon fibers in a composite material is well known. The standard bonding process typically involves the application of a liquid thermosetting resin or a preformed resin-carbon fiber tow. The carbon fiber tows are generally used in applications
